It covers everything from the incoming substation and transformer to distribution boards, motors, MCB, MCCB, ELCB and RCCB protection and portable tools.

A good audit combines three things, namely a desk review of drawings and records, a physical walk down with tests and measurements, and interviews on work practices such as lockout tagout. The output is a report with ranked findings and a clear action plan.
Why Plants in India Need a Structured Audit

Earthing and Bonding Checks
Earthing is the single most important safety item in any electrical safety audit. Start by confirming the system type from TN, TT and IT earthing systems, because the checks and protective devices depend on it.
The CEA regulations require supplier earthing systems to be tested for resistance on a dry day in the dry season at least once a year. Compare the measured values with the design, which you can verify using earthing resistance calculation methods.

- Two separate earth connections on transformer and generator neutrals.
- Equipment body earthing on motors, panels and cable trays.
- Earth conductor size matches fault level and is free of corrosion.

Protection, Panels and Cable Inspection
Check ratings against fault level, maintenance records, relay settings and trip tests.
Look for missing covers, open knockouts, wrong fuse ratings and untested RCDs.

Thermography in an Electrical Safety Audit

A lightly loaded faulty joint may look cool, so scan at not less than about 40 percent of rated load where possible. Record the load current with every image.

The table follows the widely used ANSI NETA MTS temperature rise criteria. Comparing similar components under similar load is less affected by emissivity errors.
A bolted joint with double its normal contact resistance dissipates double the heat at the same current. That extra heat oxidises the surfaces further, so a loose joint usually gets worse on its own.
Never open a live panel for thermography without an arc flash assessment and suitable PPE. Where scans are frequent, fit infrared windows so that the doors can stay closed.

The weight of 2 points per high risk finding is an example, not a rule from any standard. Agree the weights and bands with the client before the audit, so that scores stay comparable year after year.

Second Worked Example: A Pune Engineering Unit
Suppose an audit of a machining unit covers 80 applicable items, finds 74 compliant and records 4 high risk findings, including an untested RCD and a cut neutral earth. The compliance is 74 ÷ 80 × 100 = 92.5 percent, which looks good on its own.
With the penalty, the risk adjusted score becomes 92.5 minus 8 = 84.5 percent, so the rating drops to Fair. An electrical safety audit score should never let a high percentage hide a few serious gaps.
