What Is AI PID Tuning?

AI PID tuning uses machine learning, such as automatic model identification, optimisation or reinforcement learning, to find PID gains from plant data instead of manual bump tests and rules of thumb. The PID algorithm in the DCS or PLC stays the same, and only the way its proportional, integral and derivative settings are chosen changes.

Quick Answer
  • AI learns a process model or a policy from plant data, then suggests Kc, Ti and Td
  • Most industrial tools still compute gains with Lambda or IMC rules once the model is learned
  • Reinforcement learning tunes gains by trial and reward, usually on a simulator first
  • Results must be checked with IAE, overshoot and settling time before going live

If you are new to the basics, start with how to tune a PID controller and the meaning of each PID tuning parameter. AI does not change those definitions, it only automates the search for good values.

Yokogawa reports that its reinforcement learning AI, called FKDPP, was formally adopted in 2023 to control a distillation column at this ENEOS Materials plant after a 35 day field test. That project went beyond tuning a single loop, but it shows that learning based control has moved from papers into real plants.

Do You Know?

Emerson states in its DeltaV Adapt data sheet that the adapter learns from normal setpoint changes and will not induce oscillations to learn the process. It then checks model quality using signal to noise ratio, model error, convergence and variability before using a model.

Reinforcement Learning PID Tuning

In reinforcement learning, an agent picks gains, watches the loop response and receives a reward, such as low error with low valve movement. After many episodes it learns which gains give the best reward, which our page on reinforcement learning in process control explains in more depth.

A 2025 study by Bujgoi and Sendrescu at the University of Craiova, published in the journal Processes, tuned a PID for a nonlinear bioreactor using the TD3 algorithm. The agent converged after roughly 100 training episodes on a Simulink model.

Tuning MethodOvershootSettling Time
TD3 reinforcement learning0 %0.8 h
MATLAB PID Tuner20 to 40 %0.4 to 0.5 h
Ziegler Nichols35 to 45 %0.5 to 0.6 h
Pole placement10 to 22 %0.5 to 0.55 h

The learned tuning removed overshoot but settled more slowly, so it was not better on every measure. The authors tested in simulation only, which is why ai pid tuning results from papers must be validated again on the real plant.

Quick Tip

Ask any vendor whether its reinforcement learning agent ever explores on the live plant. For process loops, insist that all exploration happens on a model or a training simulator and only approved gains reach the controller.

AI PID Tuning vs Ziegler Nichols and Lambda Tuning

PointZiegler NicholsLambda TuningAI PID Tuning
Plant testPush loop to sustained cyclingOne step testNormal operating data, often no test
Response styleFast, oscillatorySmooth, no overshootDepends on chosen objective
RobustnessLow marginHigh marginGood if model quality is checked
Best useQuick field start pointInteracting and level loopsLarge fleets of loops
Main riskUpsets during testSlow if lambda too largeBad data gives bad gains

Classic Ziegler Nichols tuning needs the ultimate gain and period, which our article on DCS auto tune with relay feedback and Ziegler Nichols shows how to find. Lambda tuning instead picks a desired closed loop time constant, which is why many adaptive tools use it.

Solved example: classic rules
Ziegler Nichols PID, Ku = 4, Pu = 40 s
Kc = 0.6 × 4 = 2.4
Ti = 40 ÷ 2 = 20 s, Td = 40 ÷ 8 = 5 s
Lambda PI, K = 2, τ = 60 s, θ = 10 s, λ = 60 s
Kc = 60 ÷ (2 × 70) = 0.43, Ti = 60 s

Notice how much gentler the Lambda gain is for a similar process. Most ai pid tuning products follow the Lambda path, because a smooth, robust loop is easier to defend to operators than a fast but nervous one.

Benefits of AI Based Tuning
  • Uses normal operating data, fewer bump tests
  • Tunes hundreds of loops consistently
  • Can keep separate tuning for each operating region
  • Flags loops that drift out of tune over time
Limits and Risks
  • Poor data or stiction gives poor models
  • Black box gains can be hard to explain
  • Reinforcement learning needs a trusted simulator
  • Still cannot fix a bad valve or sensor

Emerson lists three modes for DeltaV Adapt, Full Adaptive, Partial Adaptive and Learn Only, where Learn Only gives advice without writing to the PID block. Starting in advice mode is the safest way to introduce ai pid tuning in a running plant.

How to Measure Tuning Quality With IAE

The integral of absolute error, or IAE, adds up the size of the error over time after a setpoint change or disturbance. A lower IAE means the PV stayed closer to setpoint, so it is a fair score to compare old and new tuning.

Solved example: sampled errors, Δt = 1 s
|e| = 5, 3.2, 1.8, 0.9, 0.4, 0.1
IAE = Σ |e| × Δt = 11.4
ISE = Σ e² × Δt = 39.46
ITAE = Σ t × |e| × Δt = 23
IAE, ISE and ITAE Calculator
Error integrals for this response
IAE 11.4, ISE 39.46, ITAE 23

Run the same setpoint step before and after retuning and compare the two scores. ISE punishes large errors more, while ITAE punishes errors that last a long time, so use the one that matches what matters for that loop.

You can practise PID blocks on a laptop with our list of free PLC programming software before trying any AI tool. A simulated tank or flow loop is enough to see how gains change IAE.

Risks and Validation of AI PID Tuning

Myth: AI tuning will replace PID controllers.
Fact: The tools still write ordinary gains into a standard PID block, and the PID algorithm stays in the controller.
Myth: AI can tune around a sticky control valve.
Fact: Stiction and a worn positioner cause cycling that no gain set can fix, so repair the valve first.
Myth: If the simulation looks good, the plant will match.
Fact: Model mismatch is common, so every new tuning needs a controlled live test with a rollback plan.
Symptom After RetuneLikely CauseField Fix
Loop cycles slowlyIntegral too strong for real dead timeRaise Ti, check dead time in model
Valve chattersDerivative on noisy PVFilter PV or remove derivative
Good in one season, poor in anotherSingle model for changing processUse region based or gain scheduled tuning

Many of these symptoms come from the final element, so run a control valve signature test before blaming the tuning. For cascade loops, always tune the inner loop first and keep it clearly faster than the outer loop.

Quick Tip

Save the old gains in the loop record before any change and write down a one line rollback rule. If IAE or valve travel gets worse in the first shift, the operator restores the old tuning without waiting for an engineer.

Do You Know?

Yokogawa reports that its FKDPP control model kept stable performance through seasonal swings of about 40 °C and stayed in use after plant modifications. Robustness to changing conditions is the main claim learning based control must prove.

Step Plan to Pilot AI PID Tuning

1
Pick Pilot Loops
Choose 5 to 10 non critical loops with known problems and good instruments.
2
Fix Hardware
Check valves, sensors and PV filtering before any tuning.
3
Record a Baseline
Measure IAE, overshoot and valve travel with the current gains.
4
Run in Advice Mode
Let the tool suggest gains without writing to the controller.
5
Test and Compare
Apply approved gains in a planned window and repeat the same step.
6
Scale Up
Extend to more loops under management of change with clear limits.
  • Loop chosen for ai pid tuning is not part of a safety instrumented function
  • Valve and transmitter checked and healthy
  • Baseline IAE and overshoot recorded
  • Old gains saved and rollback rule written
  • Gain and rate limits set in the tool
  • Management of change approved

Keep safety loops out of scope, since SIS logic follows IEC 61511 and is never tuned by an optimiser. Our article on AI in PLC, SCADA and DCS covers where machine learning fits in the wider control system.

The open access paper below gives the full method and results of the TD3 study discussed above. It is a useful read if you want to try ai pid tuning on a simulator yourself.

AI PID Tuning FAQ

Can AI tune PID controllers?

Yes, AI tools can identify a process model from plant data and suggest proportional, integral and derivative settings for each loop. Several DCS vendors already offer adaptive tuning that learns from normal setpoint changes.

The engineer still approves the gains and sets limits before they reach the controller. Good results depend on healthy valves, clean data and a proper test after the change.

Is reinforcement learning better than PID control?

Reinforcement learning is a way to learn control actions, while PID is a control law, so they are not direct rivals. Many studies use reinforcement learning only to find good PID gains.

In a 2025 Craiova study, the learned gains removed overshoot but settled more slowly than classic methods. Each approach has trade offs that must be checked on the real process.

What is the best PID tuning method?

No single method suits every loop, so the best choice depends on the process and the goal. Lambda tuning is popular for robust and smooth loops, while Ziegler Nichols gives a quick starting point.

Model based and ai pid tuning tools help most when a plant has hundreds of loops to maintain. Judge every method by IAE, overshoot and valve travel on the same test.

Will AI replace PID controllers?

PID controllers are not going away soon, because they are simple, fast and well understood by every operator. AI is mostly used to tune them, monitor them and supervise them from above.

Some plants now use learning based control for difficult units such as distillation columns. Even there, basic PID loops still handle flows, levels and pressures underneath.

What is IAE in control systems?

IAE stands for integral of absolute error and adds up the size of the error over time after a change. A lower value means the process variable stayed closer to its setpoint.

It is calculated by summing the absolute error times the sample time across the response. Compare IAE before and after tuning using the same setpoint step or disturbance.

How do you validate a new PID tuning?

Record a baseline of IAE, overshoot, settling time and valve travel with the old gains first. Then apply the new gains in a planned window and repeat the same test.

Keep the old gains ready and agree a rollback rule with operations beforehand. Watch the loop across different loads for a few days before you accept the change.

What We Learn Today

  • AI pid tuning learns a model or policy from plant data and writes ordinary gains into the same PID block that the controller already runs.
  • Lambda tuning gives smooth, robust loops while Ziegler Nichols is faster but oscillatory, and most adaptive tools build their suggestions on Lambda or IMC.
  • Every new tuning needs a baseline, an IAE comparison, gain limits and a rollback rule, and safety instrumented loops stay outside its scope.
