ToggleField cables arrive in big multipair bundles grouped by plant area, while controller cards want signals grouped by type. A dedicated panel in between sorts every wire so both sides stay neat, testable and easy to change.
In most DCS projects, field signals do not land directly on I/O cards. They pass through an intermediate panel where they are terminated, protected, isolated and cross wired to the right card channel.

What Is a Marshalling Cabinet?
A marshalling cabinet is an intermediate panel between field junction boxes and the DCS system cabinets, where field cables are terminated and cross wired to the correct I/O channels. It separates field wiring, organised by plant area, from system wiring, organised by I/O card type.
Automation Forum explains that analog and digital inputs and outputs, plus pulse signals, are grouped together in the panel. Field cables usually arrive as 16 or 24 pair multipair cables from junction boxes.

The overall signal path runs from the transmitter, through the junction box and multipair cable, to this panel and then to the controller, as described in field instrument to cabinet wiring.
Because the marshalling cabinet separates field and system sides, late changes only need a new jumper instead of pulling cable again.
What Is Inside a Marshalling Cabinet
Receive multipair cores from junction boxes.
Galvanic isolation or IS protection.
Switch heavy loads from DO cards.
Prefabricated cables to I/O cards.
Intrinsically safe loops need barriers or isolators here, following the concepts in explosion proof vs intrinsically safe. Blue terminals and ducts keep IS wiring separate.
Automation Forum recommends feeding isolators and transmitters from 24 V DC supplies with about 30 percent spare capacity. Use redundant power supplies for critical loops.
Signal Flow Through the Panel
Each point is checked end to end during cold and hot loop testing. Clear tagging on both sides of every terminal saves hours here.
Shield continuity is maintained through the panel with isolated shield terminals, then grounded at a single point.
7 Practical Marshalling Cabinet Tips
Wire colours and ferrules should follow the project standard, see cable colour codes. Consistency speeds up fault finding for decades.
Forced ventilation or air conditioning may be needed in a marshalling cabinet with many isolators. Check the maker heat dissipation per module.
Electronic Marshalling
Emerson describes electronic marshalling, where each field wire lands on a single channel characterisation module that can be set as AI, AO, DI or DO in software. The cross wiring disappears and late I/O changes need no rewiring.
Other vendors offer universal I/O with the same idea. It reduces cabinet count and helps projects where signal types change late in design.
Sizing Formula
Cards = ceiling(Channels ÷ Channels per card)
Multipair cables = ceiling(Channels ÷ Pairs per cable)
Example, 300 analog inputs, 20 percent spare:
Channels = 360, 16 channel cards = 23 cards
24 pair cables = 15 cables
Repeat for each signal type and area. Round up to full racks and leave space for at least one more.
